CHASING THREADS: A MOTORCYCLE ASSEMBLY STEP THAT CAN SAVE YOUR BUILD

Every polished bolt and restored component is laid out on the workbench, and you're finally ready for final assembly.

Then the very first bolt stops after a turn or two.
Instead of threading in smoothly by hand, it binds up immediately. Now you're wondering if the threads are damaged, if the powder coating is too thick, or if you're about to ruin a freshly finished part.
Unfortunately, this is where many builders make an expensive mistake.
A good tap and die set is critical tool for your garage.
Whether you're building a custom motorcycle from the ground up, restoring a classic bike, or simply maintaining your ride, these techniques will help you avoid costly mistakes and make final assembly smoother, faster, and far less frustrating.
A few minutes spent cleaning and repairing threads today can save hours of headaches tomorrow and might even save your freshly finished motorcycle from its very first broken bolt.

AVOID FRUSTRATION WITH PROPER PREP & ASSEMBLY
When a bolt doesn't thread in easily by hand, grabbing a wrench isn't the answer.
As the bolt gets tighter, you're no longer assembling your motorcycle, you're cross-threading or forcing damaged threads together. Before long, the bolt snaps off inside your frame, engine case, or bracket.

What started as one of the most rewarding stages of your motorcycle project suddenly turns into extracting broken bolts, repairing damaged threads, and hoping you don't destroy your brand new paint or powder coating in the process.
The good news? Nearly all of these problems can be prevented with one simple set of tools. A Tap & Die set.
HOW TO IDENTIFY THE CORRECT BOLT AND THREADS
Before repairing or chasing threads, you need to know exactly what you're working with.
You want to know how to properly identify both bolt size and thread pitch using essential shop tools:
- A quality set of calipers
- A thread pitch gauge (Threads Per Inch for SAE fasteners or metric thread pitch)
- Or a Lowbrow Customs Bolt and Thread Gauge.
If you don't have a bolt and thread gauge, using a caliper can help you determine the size of a bolt. this is pretty close to 3/8 which is what this bolt is.
Most tap and die sets with come with a thread pitch gauge and you wan to match the teeth of the gauge to the threads of the bolt to determine what the TPI (threads per inch) is. This bolt is a 3/8-16.
Knowing whether your motorcycle uses metric or SAE hardware and identifying the correct thread pitch will ensure you are using the proper tap, die, or replacement fastener every time.
This is an essential skill for anyone restoring vintage motorcycles, fabricating custom parts, or working on older bikes where original hardware may have been replaced over the years.
Here is a prime example of how 3 bolts can look very similar but are all very different. The only way to tell them apart is by using thread pitch gauges.
This can be another common problem. You think you are using an SAE bolt on your build and you accidentally grabbed a metric bolt in the hardware bins at the store that got mixed in cause some other customer didn't care to put it back right.
They look the same from a far, but they are extremely different.
Another way to tell if your bolt is Metric or Standard bolt is by looking at the top head of the bolt. On the left is a Metric bolt with numbers on it 8.8. On the right is an SAE bolt that has 3 line marks which indicates its a Grade 5 standard bolt.
WHY EVERY MOTORCYCLE BUILDER SHOULD KNOW HOW TO CHASE THREADS
Whether you're building a custom chopper, restoring a vintage motorcycle, or reassembling a freshly painted frame, chasing threads is one of the most valuable skills you can learn.
Paint, powder coating, corrosion, dirt, old thread locker, and years of grime can all contaminate threaded holes. Even perfectly restored parts often need the threads cleaned before final assembly.
This bolt is beat to hell, you can see the threads are wonky and there is lots of corrosion inside the threads.
Using the proper tap or die to chase existing threads, not cut new ones helps:
- Prevent cross-threading
- Eliminate damaged or seized bolts
- Protect freshly painted and powder-coated parts
- Removes excess chrome
- Ensure bolts thread in smoothly by hand
- Speed up final motorcycle assembly
- Reduce the chance of broken fasteners
Taking a few extra minutes to clean every threaded hole can save hours of frustration later.
Running a fresh chrome bolt on a die can get rid of any excess chrome or extra material that my hinder the bolt from going in smoothly. This is can be common with brand new chromed hardware.
You can see how much chrome swarf came off this brand new bolt.
Running a tap into bungs, blind holes, or nuts will help clear out debris, crusty old thread locker, over spray, powder coat, messed up threads, etc.
You can see there was lots of junk in this bung as well. So both the chrome new bolt and the bung we were working on were the culprit of not letting the bolt thread in easily by hand.
Many vintage tap and die sets are exceptionally well-made and continue to outperform inexpensive modern alternatives, making them a valuable addition to any builder's garage.
REPAIRING THREADS WITH THREAD FILES
Another overlooked but incredibly useful tool is the thread file.
If you've ever dropped an axle, damaged the threads on a transmission shaft, or nicked a specialty bolt, a thread file can often restore the damaged threads without replacing the part.
For hard to get, or hard to remake things like say an axle, or expensive motorcycle components, this simple hand tool can save both time and money.
Knowing when to reach for a thread file instead of replacing a part is a skill that every experienced motorcycle builder eventually learns.
Slowly move the file back and forward, rotating the bolt slowly for the teeth of the file to engage and get rid of burs, debris, etc.
